In-mast furler issues are part of contemporary cruising lifestyle on modern boats. Yes, they can be a pain when they go wrong, but in most cases, problems are caused by laziness (furling when under load for instance) or operator error (eg., not syncing the speed of the outhaul with speed of the in-mast furler).
While checking a DIY fix on our aluminium foil extrusion from last year. I noticed the repair had not held, so it was time to take the gloves off and do the job properly this time. So, I cut off the damaged part, re-drilled the bolt hole and re-enforcing that hole with an aluminium sleeve before securing it place with plenty of polyester filler. I believe Amel now to a repair kit to fix the issue but this method is much cheaper and can be done with materials from any chandler.
It was one of those rare jobs that was as straight forward as it sounds, the only problem was fitting the fiddly delrin spacers back between the mast and furlers.
